Can we flash a kernel via recovery ? Without need of any PC
Is it possible to make a flashable zip with kernel in it ?

flash the recovery via fastboot not rom manager
How didyou try to flash it? If you did it via rom manager flash it again as soon as it boots up and it should stick.

XD kernel wid boot img XP boot.img consists of zimage aka kernel and ramdisk... i think u mean how to test it after makin! Create an update.zip then flash via cwm or odin (tar)..

no cwm supports ext4 and it doesnt support rfs

Is there a way to patch a ICS BIN file of the ROM with CWM?

You could patch it but you will have to change bootladers to wkparks and patch it with signed cwm from dexter. I don't think it is worth of trouble it easier after flashing flash all of it via fastboot, and then flash SU via CWM.

i just wanted to make the "First ICS 4.0.4 Full 3D ROM Ported From SU760" with CWM in SU inside to be easy for me when i switch between ICS and GB (i have very unstable ICS on all basebands till I install over it another custom ROM). And i do this often.
How do I flash them? Do I have to flash via command prompt or can I flash via recovery?

most are available through a flashable zip, those you can flash via your recovery. very few arent meant for all to use and are kept in a .img format, so those you flash via command line(but can flash via the flashify app as well).

inside recovery, I recommend TWRP
